You could print onto Russell HD-T shirts, darker colour will sublimate but gives washed out/vintage look. Looks great but not sure if customer wants this look!?
Embroidery might not be as much as you think. I can get quote for this but pretty sure others in this thread could sort that for you anyway.
Logo would look good smaller as a pocket print onto polos :-)

There are a few options...
I could supply you with prints using the T.One system from The Magic Touch, Personally I think it is a superb system and the finish is spot on. Transfers are pretty robust as well. Please note you must have a very good heat press to apply these transfers and they are not suitable for black or very dark garments, they do work really well with some colours and it is a case of having a go and see. You could even press on black, its just the white is a bit too weak for that.
You could ask someone to supply you with WOW transfers (I am not confident enough to supply these on a bulk deal). Someone like LOGOBEAR I think does them.
You could get a company such as Jester Prints to print plastisol transfers for you
Screen print which would cost about £20-25 set up and then about 50p per garment which would all need to be printed at the same time.
Find a member who has a DTG machine and ask them for a trade deal

I would expect to pay about £1.00 - 1.50 then :-)
That said, I know of two companies that pay that price on that quantity and up to 4 colours as well. They purchase about 5 million garments a year though!!!!!

Company I use for transfers would be £3.27 per A4 sheet (1 colour) or £2.15 per sheet for 50. You can gang up designs, say you got 2 on an A3 sheet, £4.51 per sheet would give you 40 transfers.
All inc. of films/stencils etc.

Thanks all for your help and advice. I've given the customer a few options now I'm just waiting to hear back from him.
I've also got another enquiry but for printing onto Capes. I don't think anyone on here would sell these so I'm going to have to get them in myself. The customer wants a logo on the cape, it's a circular design approx 20cm in diameter so it would take up an A4 sheet. It is in 3 colours so I think plastisol screen print transfers would be the ideal choice as the capes are in black. Anyone have any other suggestion instead of plastisol? I think it's going to be expensive too. The customer initially wants 100 printed with the possibility of more in the future.
For 100 items you should be able to get a screen printer to give you a cost to print onto your capes, that's what I would consider, a4 plastisol 3 colour sheets to press yoirself I think may cost you more, jester prints would be somewhere to go for for a price but you've then still to apply them yourself. not sure where you would source the capes from though.
